Default Power Wagon Sway Bar Fail

I had a problem with the sway bar on my '08 PW yesterday, and I have a few questions about it. First, the tale of woe:

I made a couple full-lock left turns yesterday, and could feel a tire rubbing somewhere. That made no sense-- the tires are the stock size, and besides it was a new development. I gave it a look and noticed the tire had rubbed the sway bar on the passenger side. I didn't think much else of it till I got home, got down and looked, and noticed the pass. side portion of the sway bar had come completely free of the electronic actuator unit, and had worked its way about 1 1/2" out of the rubber bushing.

My neighbor and I put it on his lift, determined the splines on the bar and actuator were okay, indexed it, and put it back together. I was awaiting a call-out to work, so I did not have the time to source a seal & put it back together the way I wish I could have. Sure enough, about 5 minutes before we had it buttoned up, my phone rang.

The securing ring on the end of the sway bar spline was not broken and it seems to want to stay put inside the actuator.

The seal on the actuator is boogered.

My questions are:

What could cause this? I remember entering a parking lot some time ago, and hearing a harsh clank like something gave way, but all felt well, and I didn't notice anything beneath, so I figured the actuator gave way internally.

How is the sway bar removed (again) from the actuator so I can replace that seal? Or can it even be removed? I have this gnawing fear that that whole sway bar assembly with actuator is sold as a unit & is not intended to be (intentionally) disassembled.

And lastly, has this happened to anyone else?

Thanks for any advice.

Thanks for the bump, RR.

I'm beginning to think there isn't an especially broad knowledge base concerning this topic.

Yes.

I'm riding the bike to work right now, mostly for economic reasons, but also so I don't get crud in that actuator.

Thanks.

You are right about this being a non-serviceable assembly. If you want to replace the seal, you may be able to find one at a bearing supply place. Taking them the old seal as a sample would be best. As for getting the bar back out of the actuator... . For the most part, your in uncharted waters.

You can view the service manual section on this unit Here.

Thank you very much for the info!

Just as I thought-- replaced as an assembly, no user-serviceable parts inside.

This being the case, I think I might just leave well enough alone & not try and disassemble it because I that that might make it even more prone to come apart again.

I will, however, try and find a way to make that seal work a little better. I wish I would have had the time to pull the old one & source a new one, but around here, that could have taken days because such supply houses are so few & far between.

Oh well, if it comes apart again or fails to actuate, I'll replace it. BIG bucks, I'll bet.

Thanks again for the help.

So what about any warranty you may have left?

The individual seal is not a "service part" meaning it is broken down and repaired by the dealer so at the dealer they simply replace the entire assembly.

Sorry, but I have no idea what would cause a failure like this. Is there another part on the opposite side that appears to have been damaged?

I hadn't thought about warranty (I'm still not used to the new vehicle thing), and I don't know if I have any left. What is the warranty period on an '08?

The opposite side looks fine.

Thanks for the suggestion.
